I have an issue where the air regulator pulses several times and then stabilizes after the arc is initiated. In the regulator itself, it’s labeled “fill valve” and is the one that flickers on and off causing the air to pulse..
I initially contacted Hypertherm, they recommended replacing the Air Regulator. Replaced it, and still have the same issue. I replaced the Pressure switch, same issue. I have routed another air line with sufficient psi and cfm, same issue. I disconnected the torch lead, blew air from both ends, disconnected and cleaned the torch body, same issue.
I disconnected the air line from the regulator to the torch lead and it would not pulse. Connect air line back and it pulses, it pulses regardless of the amount of psi coming in. Could there be a restriction in the torch cable? Any ideas or suggestions are welcome.

Is it an internal regulator inside the PM865 that you say is pulsing?

It is the internal regulator that turns the air on and off that fluctuates or pulses.

I have checked the o-ring at the connection. It’s tight and no air leaks there.

Do you get an error code on your Pmax LCD screen when this happens?
Are you in auto air pressure mode or manual where you set the pressure yourself? What operation mode are you in? See image below.
I believe SegoMan was also referrring to the orings in the torch head as well since if they leak strange things can happen.

To what Diesel Fumes posted, all o-rings needs checked and replaced periodically. As mentioned by Tom in the link I gave you there is one inside of the swirl ring as well.
