My Config:
2019 Plasmacam with DHC2
Hypertherm 65, hand torch
Air 11 cfm @ 90 psi, refrigerated/dried
work material clamped to grid, grid clamped to hypertherm
6ga copper ground to 6' rod 6' away
pc on AVR battery backup
A36 steel, 0.3125", with book recommended shielded consumables, speed slowed by 10 ipm, 65 A
The corners are not square. I squared the torch today (to make sure) and reset the z and arc voltage. Also, note that the north and east cuts are good; east goes bad towards the corner. South is way off (beveled) and the west has a slight bevel. All new hyper therm consumables. Rotated the nozzle for fun, same result. It almost seems as the torch moves along, the height control goes off. The Z axis light blinks on the machine. Look at the back of the cutouts too. sloppy...
What am I missing?

Do you mean the corners are rounded chamfered, or that the whole part is not square (ie. sides are not at 90 degrees to each other), or that the sides have some taper? I would increase the air pressure at the machine to 100 psi (measured at the air inlet to the plasma cutter with the machine cutting). It's always best to connect your machine ground and earth ground directly to the material being cut. I'm not really sure what you mean by "north cut, east cut", etc. as it relates to the part you have cut. Perhaps you could elaborate.

Torch is either not square to the plate or the shield or nozzle or both are bad

We really need more information about your setup, but as suggested above - it would be a good idea to start with fresh consumables.

Non genuine consumables??
Check for burs on the consumables which may affect the swirl pattern
When you say you've changed the consumables.... Have you changed everything? Or just the nozzle and the electrode?
Check the swirl ring and also the shield and torch for any blocked orifices that may affect the airflow swirl pattern (clean all consumables too)
How is your air filtration?
